What grit are the sanding drums you used?

I also checked the inside of the drum as there is usually a number printed and nothing there either. I would say between 60-80 grit though.I'm going to Home Depot later tonight to see if they have an after market sanding kit for them or maybe grinding kit even. I have some stone bits, but aluminum really plugs up stones so we'll see.
Grrr. Running into the limits of the Dremel as I can't reach some parts properly. You can see this in the next 2 pictures. There are some areas in here I can do with the smaller drum but I won't have the reach/clearance to get others using the flat side. I'll have to start angling the Dremel and slow down the speed for the rest. There are also some tight spots I just won't be able to hit and my try the grinding attachment.
By the way I have about 3 hours into the project at this point.

What a bad night on this. An hour or so cleaning up I had an itchy eye and come to find out there was a grain of aluminum on my iris. Tried washing it out and then resorted to light rubbing hoping that it was just sticky - no luck.
Went to the emergency room and they looked at it a bit, put a numbing solution in my eye and that actually washed it out.
Cool that it happend, sucks that the massive amount of water I tried earlier didn't.
They need to make safety googles with a little less air holes or something because these didn't do it.

Dan, Looks excellent! Getting there! Its amazing the difference, and this may sound dumb, but maybe it will help with a "Little" of the heat dissipation? I know it wont do much, but removing a light coating of the outside layer makes the walls a little thinner, maybe helping with cooling her down...
Anyways, looks great, and I'm glad YOU are the one going through the pain and struggles, so that guys like me can learn from your mistakes

If you got into the physics of it I think it would be hard to say. It is really just a shaving I am doing at this point to remove the casting divits and smooth it out.
Yeah the walls are going to be maybe 2 mm thinner, but another look could be that those divits have more surface area to cool off as well. I honestly don't think it will be measureable one way or another.
Good question tough.
